Resistance spot welding is the most automation-friendly joining process in production manufacturing. Two copper electrodes clamp overlapping sheets, current flows for a fraction of a second, and a small fused nugget forms inside the joint. There is no filler, no shielding gas, no operator skill curve — just clamp, pulse, release.

Where Spot Welding Dominates

Electrode wear. Copper electrodes deform with use; consistent quality requires regular dressing and replacement.

How does spot welding compare to MIG for sheet metal assembly?
Spot welding is much faster and cheaper for high-volume thin sheet metal assembly — measured in fractions of a second per joint instead of seconds. It also produces no filler bead, so the joint is invisible from outside. For structural strength on thicker material, [MIG](/manufacturing/welding-fabrication/mig-welding/) is required. Most production spot-welded assemblies use spot for the bulk joining and MIG only where structural strength demands it.
What thicknesses does spot welding handle?
Standard production spot welding handles steel from 0.5 mm to 3 mm per sheet (combined stack-up to ~6 mm). Heavier-duty resistance welders extend this to 6 mm per sheet for structural applications. Aluminum requires specialized higher-current equipment due to its lower electrical resistance.
Can spot welding handle aluminum and HSLA steel?
Aluminum spot welding is possible but requires specialized equipment with higher current capacity, specific electrode materials, and tight surface preparation. AHSS (advanced high-strength steel) is now standard in automotive body-in-white spot welding, with adapted current and force profiles to handle the higher-strength material.
Is robotic spot welding worth it for my volume?
For automotive-volume work (tens of thousands of units per year) it is essential. For lower-volume sheet metal fabrication, manual or pedestal spot welders with semi-automated fixturing are typically more economical. We route based on volume, joint count, and quality-documentation requirements.
